Special Cuts

Marks A & C:

Use a table saw or router to cut a centered mortise on one long edge of boards 1 & 6 – 1/2″ deep. This should cut similar to an x-large shaker door.

Mark B:

Use a table saw or router to cut a centered mortise on one long edge of boards 5A & 5B – 1/2″ deep. Cut tenons on both short edges of both Mark B boards. This should cut similar to an x-large shaker door

Mark D Step 1:

Cut angles onto four Mark D boards 10A, 10B, 11A & 11B, on two axes. Layout the boards, positioned as legs, prior to cutting – the four most outer corners should remain straight / un-cut.

Mark D Step 2:

Route grove into four Mark D boards 10A, 10B, 11A & 11B. Groove should be 1 1/4″ w x 1/2″ d. Use chisel to clean corners to 90 degrees.

Steps to Build

Step 1:

Arrange specialty cut boards: Mark A, Mark B (2), & Mark C around plywood board 14. Apply wood glue to all mortise cuts & tenons. Assemble headboard similar to shaker door. Clamp until dry. This assembly creates your headboard.

Step 2:

Once headboard is dry, apply wood glue to leg grooves. Insert headboard and footboard, board 2, into leg grooves and clamp until dry. Additional screws can be added if connection is not tight.

Step 3:

Apply desired finish to headboard assembly, footboard assembly & boards 3 & 4. Once finish is cured, attach rail brackets to all legs & side rails (boards 3 & 4). Connect the headboard, footboard and rails using the brackets.

Step 4:

Screw joist hangers to inner side of headboard and footboard, aligned with the bottom. Place both boards 8 & 9 into hangers & position both remaining boards 10C & 11C underneath as supporting columns – screw all together.

Screw boards 7A & 7B on each side rail, aligned with bottom.

Step 5:

Insert all board 12s between the rails, lying across the middle plank, parallel to the headboard. Space them equally. You can add small spacing boards between 6′ planks. Spacing boards can be glued and fastened to boards 7A & 7B if desired. Do NOT glue or fasten the 6′ long planks as they should remain easily removable.

Step 6:

Wrap plywood 13 with foam pad, & then fabric. Use stable gun to fasten material to back of plywood. Wrap tightly, & cut excess material. Place fabric covering into sunken space in center of headboard & screw in from behind. Ensure screw length does not poke out of plywood.
